Recent Project: Cement Plant Kiln Exhaust Fan Retrofit

Cement plant fan retrofit project

In Q3 2024, a Southeast Asian cement producer operating a 5,000 TPD clinker line contacted us after their existing kiln ID fan suffered repeated impeller failures at 14-month intervals. The root cause: the original mild steel impeller was undersized for the actual dust loading (120 g/Nm³) and gas temperature (380°C) of their high-alkali raw meal process.

Our engineering team redesigned the impeller using Corten A steel with tungsten carbide overlay on all leading edges and 50% of the blade surface. We also increased the impeller diameter by 80 mm to shift the operating point away from the stall region, reducing tip speed from 142 m/s to 135 m/s while maintaining the required 280,000 m³/h at 3,200 Pa static pressure.

Result: the retrofitted fan has been operating continuously for 8 months with vibration levels at 2.1 mm/s RMS — well within the ISO 10816 Zone A threshold of 2.8 mm/s. The projected impeller life is 36+ months based on wear monitoring data, reducing annual maintenance cost by approximately $85,000 compared to the original 14-month replacement cycle.
